Four shelves, and four different people who usually reorder them

Cutting, bending, welding and finishing each burn a different shelf, and each one has a different person who usually notices it is low. You can be full on three of the four and still not put the weldment on the truck. The real problem

The steel arrived on time and the job still slipped a week

Sixty powder-coated frames, due Friday, for a customer whose install crew was already booked. Tube landed Monday, the laser nested Tuesday, the brake ran Wednesday, and by Thursday morning the weld cell had thirty frames tacked. Then the second welder burned the last spool of wire and there was nothing behind it. The supply rep runs Tuesdays and Fridays. Three welders moved to filler work, the powder coat booth gave its slot away until Tuesday, and a $48,000 job slipped a week. The shop then paid freight to expedite a $120 spool. The job was never short of steel. It was short of the one item nothing was watching.

Frequently asked questions

Which fab shop consumables stop a whole cell, and which just slow one station?

The ones that stop a cell are the ones only one station can use and only one supplier delivers on a route. A drum of wire stops the weld cell outright. A worn plasma consumable set stops the table. Powder in the shop's standard colour stops the booth, and the booth is the last gate before the truck. Flap discs and layout dye slow one bench and nothing more, because a fabricator can walk to the next rack. Why doesn't our ERP catch when we run out of wire or gas?

Because an ERP plans from the bill of materials, and wire, gas, discs, powder and plasma consumables are almost never on it. MRP reserves the tube and the plate for a job, then assumes someone on the floor keys in everything else that got used. Between setups nobody does, so the shortage only surfaces when a welder reaches for an empty cabinet. Arda runs the replenishment loop for exactly those variable-consumption items and slots in alongside the ERP, which keeps doing jobs, routing and costing.

How do you size a card for a consumable whose burn rate doubles on a big run?

You do not resize the system, you resize one card. A card carries a quantity and a supplier, so when a run doubles what the weld cell pulls, purchasing raises that one card and every other shelf in the shop is left alone. On Pro, Arda tunes the quantity from what the cards actually pulled over recent months, so the number follows the work instead of a sheet built for last year's mix. Do laser and plasma consumables need a different card setup than wire and discs?

Yes, because they are consumed by pierces and by hours, not by weight. A plasma consumable set wears as a matched group, so the card should carry the whole set at the amperage that table runs, rather than five separate lines that go empty on the same afternoon. Laser cover slides and cutting nozzles work the same way, sized to what the machine eats in a heavy nesting month. Wire, discs and powder are bought by the case and the drum, so their cards are sized on delivery days instead. Same card, same scan, different quantity logic behind it.

Do we need scanner guns or new hardware?

No. Any phone already on the floor reads the QR code on the card, so there is no scanner gun to buy, no rugged tablet at the weld cell, and no new login for a fabricator to remember. That matters in a fab shop because the card sits where the work is: on the wire cabinet, on the disc shelf, on the powder rack, in the plasma consumable drawer. If firing the reorder meant a walk to an office terminal, it would not happen on the busy weeks, and the busy weeks are exactly when it has to.
